In short:Automotive and EV lines use electric servo actuators for spot welding, clinching and press-fitting, servo motors and linear motors for handling and battery cell stacking, and safety-rated drives on every axis. Size each axis from the force or torque at the worst moment of the cycle, then check RMS heat, screw life and the data the process needs to record.

What automotive and EV production demands from motion
Automotive lines run two or three shifts, take a stoppage seriously and record almost everything. Motion components on these lines face high cycle counts, weld spatter, coolant and adhesive, and a quality system that wants force, position and torque data for each part. The UK alone built 717,371 cars and 47,344 commercial vehicles in 2025 according to SMMT, supported by more than 2,500 component suppliers, so the same station designs are repeated across many plants and Tier 1 cells.
The move to EVs has added battery cell, module and pack lines and traction motor lines to the traditional press, body, paint and final assembly shops. Those new processes are faster, more precise and often run in dry rooms, which changes what the linear and rotary axes must do.
Two trends shape component choice:
- Electric replaces pneumatic and hydraulic wherever force, position or speed must be controlled and recorded: weld guns, clinching heads, press-fit stations and die-change equipment.
- Direct drives replace mechanical transmission where speed and accuracy matter most: linear motors on battery stacking axes and direct-drive rotary motors on dial tables.
Where each motion component sits on an automotive line
Tolomatic’s automotive application list maps electric actuators onto every shop. The table below adds the other components that go with them.

| Final assembly | Lift stations, part positioning, pressing | Rod actuators, servo motors, brakes, safety-rated drives |
| Powertrain | Bearing presses, honing, forming, bending | Roller-screw actuators, servo motors, load cells |
| Battery cell and module | Stacking, Z-folding, winding, welding, tray pressing | Linear motors, linear encoders, servo web axes, direct-drive index tables |

| End of line | Test rigs, inspection positioning | Rodless actuators, encoders, slip rings on rotating fixtures |
Servo weld guns and electric presses
Resistance spot welding is the classic case for electric actuation. Tolomatic’s weld quality article sets out the argument: a servo actuator delivers the same electrode force on every weld, while pneumatic force wanders with air pressure, causing weak welds at one extreme and burn-through at the other. Burn-through also damages the tips, so servo guns keep tips in service longer. The gun opens only as far as the next weld position needs, rather than fully, which shortens each cycle. Published ServoWeld examples run at 4.2 kN and 14.7 kN.
Electric presses follow the same logic. A roller-screw actuator with a servo motor gives full force anywhere in the stroke, an approach speed several times the pressing speed and a programmable force-position profile. Tolomatic lists wheel bearing pressing, powertrain assembly and air bag cartridge assembly among its RSX and RSA applications. Monitored press systems such as Kistler’s joining system record force and displacement for every joining cycle against set limit windows, which is what automotive quality plans usually ask for.
For a conversion from hydraulics, read our hydraulic to electric actuator guide and compare ball screw vs roller screw.
Motion for EV battery manufacturing
Battery cell production is a sequence of web handling, cutting, stacking or winding, welding and inspection. Renishaw describes encoders monitoring component position, speed and direction across stacking, winding, welding and inspection, and measuring rotor position on traction motor lines.
The pace is the challenge. In a research line at TU Berlin described by Beckhoff, a 50 Ah pouch cell holds up to 53 electrodes of 300 × 125 mm. Continuous Z-folding with linear movers cut the fold time from over 1 s to 0.7 s, with a target of 0.35 s. At 0.7 s the movers travel at about 600 mm/s; at 0.35 s they need about 1,000 mm/s. The project team notes that accuracy drops at higher speed because of vibration and inertia, and it uses timestamped position capture so detection does not depend on the PLC cycle.
What that means for specifying:
- Use linear motors for the fastest short-stroke axes. No screw to whip or wear, and force is available at any speed. See linear actuators for motor types.
- Size from settling, not just move time. The axis must settle inside the placement tolerance before the next pick. Ask for structure stiffness and encoder resolution together.
- Capture position on an event, not on a scan. Latch encoder position in hardware when a sensor fires.
- Check dry-room and particle rules early. Lubricants, cable chain wear and exposed magnet tracks may all be restricted.
How to size an electric press-fit station: a worked example
Take a wheel bearing press needing 40 kN at the end of a 120 mm stroke, approaching at 100 mm/s and pressing the last 10 mm at 10 mm/s. Cycle time is 10 s.
- Screw torque at peak force. With a 5 mm lead roller screw and an assumed efficiency of 0.8, torque = F × lead ÷ (2π × η) = 40,000 × 0.005 ÷ (2π × 0.8) ≈ 40 Nm at the screw.
- Reduction. A 2:1 belt reduction gives about 20 Nm at the motor, before belt losses.
- Speed. 100 mm/s ÷ 5 mm = 20 rev/s = 1,200 rpm at the screw, so 2,400 rpm at the motor.
- RMS torque. Say 1 s ramping to peak (average 10 Nm), 0.5 s holding 20 Nm, 3 s of approach and return at 2 Nm and 5.5 s idle. RMS = √((10² × 1 + 20² × 0.5 + 2² × 3) ÷ 10) ≈ 5.6 Nm.
- Choice. A servo motor with about 6–8 Nm continuous and at least 20 Nm peak covers it, leaving margin for belt losses and a hotter cabinet. A roller-screw actuator in the class of the RSA-HT (published to 58 kN) suits the force.
- Life. Calculate screw L10 life at the equivalent load over the real cycle, not at peak force alone.
Treat these figures as an illustration; use the manufacturer’s efficiency and life data for the actual screw.
Things that catch engineers out
- Sizing the press for peak force but not hold time. Holding 40 kN for several seconds heats the motor as much as moving does.
- Trusting motor current as the quality record. Fit a load cell where each joint must be proven.
- Fieldbus through a rotary table on ordinary rings. EtherCAT and PROFINET need Ethernet-rated slip rings; read Ethernet through slip rings.
- Weld spatter and coolant on actuator rods. Specify wipers, boots or a higher IP rating.
- Forgetting STO and brake tests on vertical axes. Lift stations and press rams need a holding brake and a tested safe stop.
- Assuming the 2027 machinery rules are far off. Regulation (EU) 2023/1230 applies from 20 January 2027 for machines placed on the EU market.
What to send an engineer
- Station type and process: welding, pressing, clinching, stacking, dispensing or handling.
- Force or torque at each step of the cycle, stroke, approach and working speeds, cycle time and shifts per day.
- Moving mass, orientation (vertical axes need a brake) and the space available.
- Environment: weld spatter, coolant, adhesive, washdown, dry room or clean zone.
- Fieldbus, controller platform and encoder interface the line standardises on.
- Safety functions and target PL or SIL from the risk assessment.
- Process data to record per part, such as force-displacement curves.

Send the station’s force, stroke, cycle and safety requirements and our specialist engineering and supply partners can propose a matched actuator, motor, drive and feedback set. You can start in the spec builder.
Electric actuators for spot welding guns and servo presses
Rod-style electric actuators drive servo weld guns, clinching heads and press-fit stations. Unlike a pneumatic cylinder, the force is programmable and repeatable from weld to weld, and the tips open only as far as the next weld needs. Specify peak and holding force, approach and pressing speed, stroke, cycle rate and the duty at peak force, then check screw L10 life at the equivalent load. Ball screws suit lighter guns and high-speed handling; planetary roller screws carry the high loads of bearing presses and hydraulic replacement. Ask for IP65 or better near weld spatter and coolant, and plan for a load cell if every press-fit must be recorded.
- Body shop: servo spot welding guns
- Powertrain: wheel bearing and bush press-fit
- Body shop: clinching and hemming heads
- Battery trays: projection welding and pressing
- Final assembly: part pressing and positioning

Linear motors for EV battery cell stacking
Cell stacking, Z-folding and electrode pick-and-place repeat millions of short, fast moves where a screw would wear and limit speed. Iron-core linear motors give high continuous force for heavy carriages; ironless motors give smooth, cog-free motion for light, precise axes. Specify moving mass, stroke, move time and settling window, then size from RMS force over the real profile. Plan the linear encoder, cable chain and cooling with the motor, and keep magnet tracks away from steel swarf and electrode debris. Dry-room and clean-zone rules on lubricants, particles and materials apply to the whole axis.
- Cell stacking: electrode transfer to the stack
- Z-folding: separator and electrode placement
- Module assembly: cell pick-and-place gantries
- Inspection: camera and sensor scanning axes

Servo motors for automotive assembly and dispensing axes
AC servo motors run transfer axes, screwdriving spindles, dispensing heads, lift stations and the motor side of electric presses. Specify continuous and peak torque at the shaft, top speed, inertia ratio to the load, brake for vertical axes, encoder type (multi-turn absolute avoids homing after a stop) and IP rating. For press and weld axes the peak-to-continuous torque ratio and the thermal duty matter more than rated power. Standardising motor frames, connectors and cable sets across a line simplifies spares and lets maintenance teams swap a failed axis in minutes. Ask for IP65 shaft sealing where coolant or washdown reaches the motor.
- Transfer lines: shuttle and lift axes
- Dispensing: adhesive and sealant bead heads
- Assembly: screwdriving and nut-running spindles
- Electric presses: motor driving a roller screw

Servo drives with STO for automotive production lines
Line builders expect EtherCAT or another real-time fieldbus, STO on every axis and enough current headroom for press and weld peaks. Specify supply voltage, continuous and peak current, feedback protocol, second encoder input if the axis closes the loop on a linear scale, and the safety functions with their PL or SIL. Multi-axis drives save cabinet space and wiring on handling cells; single-axis high-power drives suit presses and large transfer axes. Check regenerative energy on vertical and high-inertia axes, because braking energy must go to a resistor or a shared DC bus, and confirm the drive's diagnostics reach the line PLC.
- Weld and press stations: high-peak single-axis drives
- Handling cells: multi-axis EtherCAT drives
- Battery lines: drives for linear motor axes
- Safety: STO and safe stop through the safety PLC

Encoders for EV battery and motor production
Linear scales close the loop on stacking, welding and inspection axes; rotary encoders measure rotor position and speed on traction motor lines and index tables. Specify resolution and accuracy at the tool point, interface (BiSS-C, SSI or incremental), cable length, contamination and magnetic fields nearby. Magnetic tape scales tolerate dust and coolant; contactless capacitive and inductive ring encoders fit large hollow shafts on rotary tables. Multi-turn or absolute feedback avoids a homing run after an emergency stop, which matters when a stopped station holds up the whole line. Route encoder cables away from weld current conductors.
- Battery lines: stacking and welding axis feedback
- Traction motor lines: rotor position and speed
- Index tables: hollow-shaft absolute angle
- Inspection: scan axis position

Direct-drive motors for battery and motor line index tables
Direct-drive rotary motors replace cam indexers and worm drives on dial tables in battery module, motor stator and electronics assembly. With no gearing there is no backlash to wear, and the index pattern is a software change. Specify table and part inertia, index angle and time, settling window, any process torque (pressing or screwdriving on the table) and the encoder accuracy at the part radius. A large through-bore leaves room for a slip ring, rotary union or cable path to fixtures. Where pressing happens on the table, consider a clamp or brake so the motor is not holding process force continuously.
- Dial tables: battery module and cell assembly
- Stator lines: winding and insertion indexers
- Test stations: rotary positioning of parts
Available through our supply network
All frameless and torque motors →Specify frameless and torque motors for automotive and ev manufacturing →
Slip rings for rotary welding and assembly tables
Continuously rotating dial tables, rotary welding fixtures and turntables need power, sensor signals, fieldbus and often air across the rotating joint. Specify circuit count and current, the fieldbus (EtherCAT or PROFINET need an Ethernet-rated ring), bore size, speed, and any pneumatic or vacuum channels for grippers. Keep weld current paths separate from signal rings and check IP rating against spatter and cleaning. Ask for the rated life in revolutions and the maintenance interval, because a dial table indexing every few seconds builds up revolutions quickly. A through-bore design lets air lines or a rotary union pass up the centre of the table.
- Dial tables: sensors, valves and fieldbus to fixtures
- Rotary welding fixtures: power and signals
- Assembly turntables: air and vacuum to grippers

All slip rings →Specify slip rings for automotive and ev manufacturing →
Motion controllers for press-fit and assembly lines
Press-fit, screwdriving and dispensing stations need coordinated axes, force or torque windows and a record of each cycle. A CODESYS or IEC 61131-3 controller with EtherCAT keeps axis control and process logic in one place and hands results to the line MES. Specify axis count, cycle time, I/O, fieldbus to the line PLC and what data must be stored per part. Check that the controller can latch positions on sensor events, run force-position windows at the required sample rate and export results in the format the plant's traceability system expects. Keeping the safety PLC separate simplifies validation.
- Press-fit stations: force-position windows
- Dispensing: bead path and flow coordination
- Screwdriving: torque and angle sequencing

Frequently asked questions
Should I use a servo or pneumatic actuator for a spot welding gun?
A servo actuator gives programmable, repeatable electrode force and stroke, so welds are more consistent and tips are not damaged by burn-through. It can also open the gun only as far as the next weld needs, which shortens cycle time. Pneumatic guns are cheaper and simpler, but their force varies with air pressure, so they suit stations where weld quality is less sensitive to force.
Can an electric cylinder replace a hydraulic press?
For most assembly presses, yes. Planetary roller-screw actuators now reach the forces of many hydraulic cylinders and give precise position and force control with no oil, pumps or leaks. Check the peak force, the time spent at that force, screw life at the equivalent load and whether the press must hold force for long periods, which heats the motor. Very high-force, high-speed forming presses may still need hydraulics or a servo-mechanical press.
What motion components does EV battery cell stacking use?
Usually linear motors or linear transport systems for fast electrode and separator transfer, servo motors on rollers and web axes, rotary or vacuum grippers, linear encoders on every precision axis and a motion controller with timestamped position capture. A published research line folds electrodes at 0.7 s per fold with movers at about 600 mm/s and aims for 0.35 s. Dry-room material and particle rules apply to all components.
Do I need a load cell on an electric press, or is motor current enough?
Motor current gives a rough force estimate, but screw efficiency and friction change with speed, temperature and wear. For quality-critical joints such as wheel bearings, where force and position are recorded for every part, fit a load cell in the force path and use the controller's force-displacement window. Current-based force limiting is fine as a secondary protection.
Which safety functions should servo drives on an automotive line have?
Safe Torque Off on every axis is the minimum, defined in IEC 61800-5-2. Cells where people load parts often add SS1 (controlled stop then STO), safely limited speed and safe direction. The required performance level comes from the machine risk assessment under ISO 13849-1 or IEC 62061. Vertical axes also need a holding brake and a brake test routine.
What should I send for an automotive or EV line enquiry?
Send the station type, force or torque at each step of the cycle, stroke and speeds, cycle time and shifts per day, moving mass, orientation, mounting envelope, environment (weld spatter, coolant, dry room), fieldbus and controller platform, safety functions with target PL or SIL, and what process data must be recorded per part. Drawings of the existing hydraulic or pneumatic unit help on conversions.
